Help Files vanishing from SDHC card

Hi,
I have a HTC DHD and I'm switching from 8GB to 32GB SDHC card. I copied all data from my old card to PC, formatted the 32GB to FAT32 and copied all data to 32GB card from computer. At this moment, PC does see all the files correctly moved to new SDHC card.
But(t). When I map the 32GB card in the phone, most of the files is simply gone. Just empty directories remain (note - I'm using the Astro file manager ). When I look at the SD card properties in the phone, used space is however equal to number what it should be with all the files correctly moved  - this difference in space used is in DiskUsage marked as "System data".
When I put the card in the computer again, files not present in the phone are gone also in the computer. However used disk space is still matching ( weird joke ), but when I select all the files and directories on the card, they have only size of the remaining files ( let's say ~1/3 of used space ) the rest is "elsewhere" (yes, I do have hidden&system files unhided ).

Please, what is the reason for this card "behaviour"? I'm really desperate...
Thanks

Note : No root, no custom ROM

1 8GB card: Content is correct.
2 PC: Copy of the content of the 8GB card is correct.
3 32GB card: Copy of the content of the 8GB card is NOT correct
(tested with the PC Explorer and with the Astro).

So we should have a look at the 32GB card.
What kind of quality is the SD card?
In eBay there are some DS card fakes.

1) yep
2) yep
3) not completely
content on the 32GB card is correct in Explorer after copying AND before unmounting from PC and mounting by DHD.

I will try to copy the files, unmount the card and mount it again to different PC - just to doublecheck, that files are really there.

Card is SanDisk I guess ( not at home right now ). Bought from trustful source. Of course I cannot guarantee it's not fake, but - quality of appearance is good, transfer speeds are appropriate and it could be fully formatted ( which is not possible in case of falsely "inflated" cards/flashdisks ).

I think the problem is in the moment when DHD is mounting the card. Will it make difference to mount SD card to running phone ( after proper unmounting in Settings ) / mounting SD card to switched off phone?

It takes 20 minutes to copy all the data to the card, so I don't want to perform extensive amount of blind attempts. :)

OK, understand but would like to toss this out there from our Couldn't Hurt Department -

SD Formatter 2.0 for SD/SDHC - SD Association

You've tried the various file restore/recovery options on the card in Windows?

Also - and I won't attest to this - I've read elsewhere to just Eject an SD card from Windows rather than safely remove (goes against what I know, but...)

And also read elsewhere to check Smart Card settings in win admin - even though this is just an SD card...

Just tossing stuff out there. Every so often we see one of these SD card problems and just don't get anywhere until every stone is unturned.

In the vast majority of cases, the earlier advice or things you've tried would've worked - but sometimes, it just doesn't - several of us have tracked this across the forums and have yet to zero in on the silver bullet that kills this problem - but trial and error does seem to work.

Unless, of course, the card is just bad. Even from a trusted source - infant mortality happens with all electronic-related devices.
